The problem
The previous supplier ran this bracket in six setups on 3-axis mills. Each setup moved the datums a little, and about one part in twenty failed inspection on the thin walls.
What we did
We redesigned the fixturing for our 5-axis machines, so the part is finished in two clamps. The walls are cut with a light finishing pass after the pockets, which keeps them from springing.
The result
4,200 brackets shipped in six weeks with a full AS9102 first article and zero rejects at the customer's receiving inspection.
